Abstract : In this research, a new hybrid AA5083/MoS2+BN surface composite is produced via vibration-assisted friction stir processing (VAFSP). The primary aim of this investigation is to characterize the impact of vibration frequency (20, 40, and 80 Hz) on metallurgical and tribological performance of the AA5083/MoS2+BN surface composites as well as microstructural evaluation, particle agglomeration, and grain refinement. Results revealed that applying higher vibrations effectively reduces flash, improving the quality and performance of FSPed samples. It is also found that increase in vibration frequency declined significantly the mean of grains (from 9.57 to 5.93 μm) and reinforcing particles (from 7.63 to 3.58 μm) in the stirred zone and thereby improved the particles' distribution across the matrix. This refinement resulted in a 25% increase in shear strength (from 159 to 199 MPa), attributed to the high strain rate induced by the rotating tool and dynamic recrystallization (DRX). Furthermore, the wear rate (from 0.37 to 0.21 mg/m) and friction coefficient (0.39–0.24) are decreased at higher vibration frequencies.
